I still have to get or build an adapter to run my PowerPak on my Famicom Twin. How is it working out for you?

Right — that's probably because your smaller card was not FAT32 formatted, but rather FAT16/24, which the firmware in the PowerPak doesn't support.
I think that if you can force-format a smaller e.g. 8MB) card to FAT32, it should work, but you won't be able to store a big library on one, so it's only ideal if you only want to run a very small collection of games.
In case you wanted to know, the entire library of every Famicom, NES and FDS game ever made, including hacks, patches and translations will fit snugly on a 4GB card.
As to "File Not Found", you can also get that error when trying to load games with a file size in excess of the supported 512KB PRGROM and games with unsupported mappers.
Speaking of which, don't forget to grab Loopy's latest mappers and his FDS patch info.
